The customer had already sourced samples and asked us to:
- Develop the tooling (dies and punch pins)
- Reproduce the product based on samples
- Ensure no burrs and no steps at all
At first glance, this sounded like a standard reverse-engineering project in fastener tooling manufacturing.
But the last requirement changed everything.

Technical Reality of Cold Heading
After receiving the request, we immediately consulted our engineering team.
Their conclusion was clear: impossible to guarantee 100% zero burrs or steps.
Why?
Cold heading is a metal forming process, not machining. That means:
- Material flows under high pressure
- Minor parting lines or deformation marks are unavoidable
- Tooling clearance and wear affect final surface quality
Even with high-precision tooling, it will not absolute perfection.
When “Zero Defect” Requires Secondary Processing
To fully meet the customer’s requirement, there is only one solution:
👉 Secondary machining after cold heading (turning, grinding, etc.)
This adds:
- Extra cost
- Additional production time
- More complex process control
Without this step, the requirement simply cannot be met.
Our Decision: Refuse the Order
Surprisingly, the outcome was positive.
The customer:
- Appreciated our transparency
- Acknowledged our technical honesty
- Promised to contact us for future suitable projects
